If you talk to most engineers working on predictive maintenance today, the problem usually is not a lack of data. In fact, it is often the opposite. We have more sensors, more signals and more data than ever before. Temperature, vibration, current, acoustic, pressure, flow. All of it is available, streaming and easy to collect.
The harder question is what to do with all of it, and more importantly, which data you can actually trust.
That is where a lot of predictive maintenance projects either succeed or quietly fall apart.
More sensors do not automatically mean better insight
In theory, adding sensors should improve visibility. In practice, it can introduce new problems. Different sensors age differently. Sampling rates do not always line up. Environmental noise shows up where you did not expect it. Placement that looked fine on paper turns out to be too far from the failure point you actually care about.
This is why sensor fusion and predictive maintenance tend to go hand in hand. One sensor might tell you something changed. Multiple sensors help you understand why it changed.
For example, vibration data alone might suggest an issue with a motor, but when you look at vibration alongside temperature or current, the picture becomes much clearer. The same goes for pressure and flow in pump systems or vibration and acoustic sensing for bearing diagnostics. When those signals trend together over time, confidence goes up. When they do not, that mismatch is often useful information instead of a false alarm.
The key is correlation, not just collection.
Calibration and drift are the problems no one likes to talk about
One of the biggest challenges in long term predictive systems is sensor drift. Sensors do not fail overnight. They slowly move out of spec due to temperature cycles, mechanical stress, EMI or just age.
That creates a dangerous situation where the data still looks clean, but it is no longer accurate enough to support reliable decisions. Predictive models built on drifting data can look very confident while being fundamentally wrong.
This is why calibration strategy matters just as much as sensor selection. Periodic baseline resets, redundancy cross checks between sensors, and watching trends instead of absolute values all help maintain data integrity over time. Predictive maintenance does not usually fail because the algorithm is bad. It fails because the input data stopped being trustworthy and no one noticed.
Data integrity starts at the sensor, not the dashboard
As factories get more connected, sensor data becomes more valuable. It tells you about equipment health, utilization, throughput and process behavior. That also means it becomes something worth protecting.
Data integrity is not just a cybersecurity issue. It is an engineering one. Network noise, protocol mismatches, counterfeit components and poor system design can all corrupt data long before it reaches an analytics platform.
If the data coming in cannot be trusted, the output does not matter. That is why sourcing, traceability, and system level design decisions play a bigger role in predictive maintenance than most people expect.
The solution is not to add more sensors or chase the latest algorithm. It is to slow down and be intentional about how sensing fits into the system as a whole. Start by asking which measurements actually add context to each other instead of treating every signal as equal. Think about where sensors are placed, how they will age and how you will know when their data stops being reliable. Build in ways to compare signals over time, not just react to single data points. If predictive maintenance is the goal, then data quality, calibration strategy and long‑term consistency need to be part of the design conversation from day one, not something addressed after the system is live.
Designing systems engineers can stand behind
Predictive maintenance is moving out of pilot projects and into real production environments. Engineers are expected to explain why a system flagged an issue and why the data behind that decision is reliable.
The systems that hold up over time usually share a few traits:
- Sensors chosen to complement each other, not just increase count
- Placement planned to detect early anomalies, not just obvious failures
- Calibration and drift considered from the start
- Data integrity treated as a lifecycle issue, not a one time setup task
At the end of the day, predictive maintenance only works if engineers trust the data feeding it. More data does not automatically create better insight. Better data does.
